Stainless Steel Sheet Metal

Stainless Steel Sheet Metal

This is any one of group of ferrous alloy containing at least 11% of chromium. Chromium helps prevent it from rusting and providing heat resistance property.

Stainless steel is used in landing gear components, actuators and fasteners. They are used because of their ability to resist corrosion and high temperature.

Nickle Alloys

Nickle alloy are metals made through combining nickel as primary element with another material. They are used to make turbine blades, critical engine parts and disc.

Nickel alloy is corrosive resistance and strong.

Copper Sheet Metal

This is a soft, malleable and ductile metal having high thermal and electrical conductivity. It is because of this that it is used in electrical system for bus bars.

Brass Sheet Metal

This is an alloy of copper and zinc. Brass is used for cargo door, wheel and brake components.

It is used in these areas because it is spark resistant hence suitable for nearly flammable materials.

Bronze Sheet Metal

This is an alloy consisting of 12-12.5 copper primarily. Bronze is used in piston and rotors because it has very low friction properties hence suitable for moving parts.

Bronze is also corrosive resistance hence used in fuel and oil lining.

Carbon Steel Sheet Metal

This is a steel having carbon content of 0.05 to 2 percent by weight. It is suitable for addition of a protective layer on supersonic jets.

This is because it is heat resistant.

Titanium Sheet Metal

Titanium is a chemical element of atomic number 22 having Ti as it’s symbol. Titanium is mostly used to make airframe and engine parts.

Sheet Metal Fabrication For Aerospace Industry

Some of the main sheet metal fabrication techniques for the aerospace industry include:

Hydroforming Aircraft Parts

This is a technology that uses pressurized liquid media to generate preferred shapes from tubular material. This process uses high pressure hydraulic fluid to press room temperature working material.

To hydroform a metal, a hollow tube of metal is placed inside a negative mold having the shape of desired result.

High pressure hydraulic pump injects at very high pressure causing it to expand until it matches the mold.

Cutting Sheet Metal

This process uses the technology where force great enough to cause the material to fail is applied. Shearing force is the commonly used force hence is also termed as shearing process.

When shear force is applied, it stresses in the material making it exceed the ultimate shear strength causing the material to fail and separate at the cut location.

Machining Aircraft Parts

This is a process that uses special tools to design specification to be assembled through cutting, forming and rolling

CNC Forming

CNC Forming

Also known as CNC bending, it is a process where sheet metal is reshaped from a flat form. The machine responsible for this process is called a press brake.

Press brake is made up of bottom bed and a beam.

Here the angle vee and punch is determined by the sheet metal thickness. The punch forces the metal into the vee creating a flat surface.

Assembling Air Craft Parts

Fabricated Aircraft part

Fabricated aircraft part

This process entails joining of fuselage subassemblies craned into a supporting jig, as it moves through different work station it acquires additional subassemblies.

This ensures that onboard system, control cables, duct and interior plumbing is accumulated.

Punching Sheet Metal

This is a process that uses punch press to force a tool through the work piece to create a hole through shearing. Usually a punch passes through a work into a die.

Slug is deposited into the die from the hole. The slug may be recycled or discarded depending on what is being made.

Forming Sheet Metal

Forming Sheet Metal

There are different types of forming processes, however stretch forming process is commonly used in aerospace.

Here sheet metal is stretched and bent simultaneously over a die forming a contoured part.

This process is performed on a stretch press where metal sheet is securely gripped along its edges by gripping jaw.

These jaws are attached to a carriage pulled by hydraulic force to stretch the sheet.

Stretch form block which is solid contoured against where the sheet metal will be pressed. Usually it is vertically oriented whereby form die rests on a press table that can be raised into the sheet by hydraulic ram.

As the die is driven into the sheet, the tensile forces increases and the sheet deforms into a new shape.

Welding Sheet Metal

The most commonly used welding process is seam welding which is divided into two: –

I. Resistance Seam Welding

In this process electric current is passed through sheets of metals to be joined while they are held together. During this process they are held together by a coppers shaped electrode

Fusion is usually produced where the sheet surface come into contact, since this is the bending point of the highest electrical resistance. Heat from the disc shaped electrodes creates a weld as work pieces are fed to them.

This results into a rolling resistance weld.

II. Friction Seam Welding

This process uses friction to create heat for the joint. Work pieces are joined in the solid phase without melting the materials.

Painting Aircraft Sheet Metal Parts

Paints used in aerospace sheet metal fabrication are enamel and epoxy. Epoxy is polyurethane that adheres well to the surface and doesn’t dry as hard as enamel.

Process of painting include: –

i. Strip off the paint to bare metal

ii. Ensure a licensed mechanic inspects the plane thoroughly for lose rivets and cracks

iii. Apply a finish by first applying the primer then topcoat.

Chemical Conversion Coating

This is achieved by chemical reaction of metals giving out superficial layer containing metal compound.

Aerospace Parts Requiring Sheet Metal Fabrication

Thermal shield in the structural parts ensures that ablative barrier material to protect a space capsule from heat as it gets into the atmosphere.

Fuel tank system are fabricated by sheet metal so as to prevent it from corroding at the linings. Engine nacelles consists of generator, gearbox, low and high speed shaft.

The protective metal skin is usually coated so as to protect it from harsh climate and weather conditions such as corrosion.

Firewall is a fire resistance bulkhead separating the engine from the cockpit hence very essential part of a plane

Benefits Of Aerospace Sheet Metal Fabrication
  • Sheet metals are strong and durable hence able to withstand harsh weather and environmental conditions
  • Sheet metals is malleable hence can be bent into different shape by the use of the correct tool
  • Sheet metal can be easily replaced after it is used up rather than replacing the whole component.
  • Sheet metals are sustainable since it is a natural resource that can always be recycled.
  • It is cost-effective since it can easily be replaced and also the working tools are fairly not expensive.
Surface Finishing For Fabricated Aerospace Sheet Metal Parts

Some of the main surface finishing options include:

Here what is required is the homogenous smoothing of the surface. During this process it is important not to unduly affect the contour of the blade.

The blades then should be rounded to different parameters.

This is the removal of deburrs or small imperfections. This can be through: –

i. Manually

This is done by scrapping of deburrs from metals by use of hands and simple tools

ii. Mechanically

This method uses machine to remove deburrs from the metal

iii. Thermal deburring

This process uses combustive gas to generate thermal energy and scald the blur out of the metal.

iv. Electrochemical Deburring

Uses a solution of glycol or salt to conduct energy through the blur which blasts away the blur leaving the metal intact.

How To Test Quality Of Fabricated Aircraft Parts

Some of the most common testing options include:

i. Wing Flexibility Testing

Here the wings are bent to 90 degrees to ensure ability to withstand bumpy ride.

ii. Bird Strike Testing

In this test a high speed chicken gun throws dead chickens to the engine and windshield so as to know how it responds to such scenario

iii. Water Intake Testing

In this test a plan is taxied towards a pool of water so as to ensure minimal water gets into the engine

iv. Temperature And Altitude Testing

Here planes are kept in hot/cold climate or high/low altitude to check if they can function normally under these conditions.

v. Velocity Minimum Unstick Test.

Here the nose of the jet is lifted by 10 degrees to determine the minimum speed needed for take off

vi. Brake Testing

Brake Testing

Here the plane is loaded to maximum weight then equipped with worn out brake pad then brought to runway takeoff speed before stopping.

The wheel should deflate and the emergency crew have to wait for at least five minutes to see if fire will spread to the plane body.
